Off the top of my head I can think of three places where the coolant could exit the system without being in the bilge.

Exhaust Manifold
Turbocharger
Everything else is raw water cooled.

Mine have 4,200 hours on them and I honestly expect to get 10,000 hours. No oil burn and they run just like they did 15 years ago.
Like all other marine engine, you have to keep up on the maintenance.

A couple of years ago I had one of my tachs start acting up. I suspected a bad connection at the sender, and as you have experienced, it was hard to find.
Next time I am at my boat I will find the sender again and try to post a description of where exactly it is and how to find it.

My plan is very similar to what you describe. The box will follow the contour of the hull, but will set in "cradles" that the old auxiliary fuel tanks sat in. The boxes should have a capacity of between 45 and 50 gallons.
